1,000 Sets Culinary Recipe Card Deck with Precision-Aligned Lid & Base Box

A food publisher developed a kitchen recipe deck comprising 35 oversized cards and a slotted natural beechwood holding block, packaged in a two-piece rigid box. Because the deck is designed for active use on kitchen countertops, the product required water-resistant surface protection, clear typography, and exact graphic alignment between the upper lid and lower base.

The client designed an oversized recipe collection intended to replace standard bound cookbooks. Instead of turning pages with wet or oily hands, home cooks take a single recipe card and prop it vertically in the slotted wooden block on the counter.

The packaging concept required a continuous botanical and culinary illustration extending across the exterior of both the lid and the base. When closed, the artwork on the lid needed to match the continuing lines on the base within a tolerance of ±0.5 mm around all four perimeter walls.

1. Prepress Compensation and Die-Cut Calibration

To resolve the pattern seam drift, our prepress team calculated the exact paper stretch and corner folding pull of the 157gsm wrapping stock over 1200gsm board.

We recalibrated the die-line template, adjusted the corner turn-in allowances, and built dedicated wrapping jigs for the box assembly line. By adjusting the graphic wrap margins by 0.8 मिमी, the artwork on the lid aligned directly with the base lines across the full production run.

2. Moisture-Resistant Coating Formulation

Rather than applying standard film lamination, we selected a specialized food-safe, water-resistant matte dispersion varnish. This protective barrier seals the ink layer, prevents finger grease absorption, and allows cooks to wipe minor spills with a damp cloth without edge swelling.

3. Beechwood Slot Milling and Deburring

Each natural beechwood block was milled using automated CNC cutters to maintain a consistent slot width and angle. All edges received tumbling and manual sanding to remove burrs before packing into the boxes.

5. Deliverables & Production Sign-Off

The 1,000-set production run was completed in 12 working days following physical sample approval. Random sampling across finished cartons confirmed consistent seam alignment within ±0.5 mm and uniform card dimensions.

Production Verification Record:
The client formally approved mass production quality via email following receipt of the advance sample. The continuous illustration registered accurately across all four box faces, and all wooden blocks held the cards firmly without wobbling.
